    Rick's RS4 Engine Rebuild Project

    I currently own a 2008 RS4 with 107K miles which I purchased a few years ago. I had one previously back in 2010 Grey/Red and sold it for the same that I purchased for the following year 53K. I’m a big Audi fan and have owned most of the fast models RS5, A8, R8, S4 etc etc. There is something about the RS4 that I can’t explain that I enjoy over Ferrari’s, Porsche’s and just about everything else I’ve owned over the course of my life.

    A few thousand miles ago I started getting a coolant light. My recollection is that it would show up every 500 miles and seemed to be getting less miles each time the light came on. I looked for coolant and didn’t see any so just assumed a very small leak that I didn’t have to worry about. The last time I added coolant and dye and then drove around for a few days. I couldn’t see any dye but you know how tight it is in there. The last time I drove the car I saw my first CEL ever and when I returned home there were some misfires in 4/8 so I decided to dig deeper. I decided to check the oil to see if any coolant was present and sure enough there was and the cap looked like a milkshake. In all honesty this is the last place in the world that I thought the coolant would be going. I came across a thread which talked about the coolant pipes inside the timing covers and knew my goose was cooked. I performed a compression test and while they were all relatively the same. It was nothing to write home about. I also saw some oil in 4/8 and assumed the valve seals had had it.

    In any case I knew that the car probably had a lot of deferred maintenance and at 107K miles it didn’t make sense to pull the engine and then fix one issue only to have to pull it later for additional issues.

    I decided to rebuild the engine as opposed to finding a used engine that I could just drop in. I think best case after shipping would be 6000-7000 without any real warranty. I’ve also seen remanufactured engines overseas for 8500+ so thinking $9000 by the time it arrives at my door. I felt the best first option would be to just rebuild the entire long block locally. The labor for block, heads, set timing is going to be $4000 plus all the parts (rings, bearings, seals, bolts). I’m also planning to replace a lot of wear item like hoses, injectors, wiring harnesses, all new clutch assembly, potentially get rid of DRC, update all the suspension etc etc. I’m keeping track of all the costs and will post them periodically with part numbers in case someone else decides to go the same route.

    I haven’t done any real mechanical work since I restored a 71 Mustang back in 02. I’ve tinkered with Ferrari and Porsche engines and brakes over the years but nothing really intrusive. When I started pulling the engine it was very intimidating. The further along I got with the disassembly the more confidence I’m building that I can put it back together. I am taking many pictures and have the technical manuals and plan a subscription to all-data for this VIN. I’m not in any hurry either so hopefully by taking my time I’ll be successful. There is always that tribal knowledge missing from not having a lot of experience but much of that is in the step by step guides.

    Currently the engine is out and everything disassembled ready to go to the machine shop with exception of the injectors. I just received the tools to remove them and plan on doing that this coming weekend.
    The only hitch to this whole project would be some type of unexpected damage to the cylinder walls, which you know can’t be fixed in the block unless you sleeve and that’s another level of craziness. The carbon buildup was significant but hopefully all will be good with my block.

    a friend of mine recently sold his rs4 to a local enthusiast who is going to swap a different motor into it...i took the opportunity to buy the motor with the intention of rebuilding it and swapping it into my rs4...also, i know he took care of the motor and it's local so i don't run the risk of buying a shit motor on the internet...

    once the rebuilt motor is in my rs i'm going to take the longblock that came with my car, rebuild that one as well, then wrap it in 2x4s and throw it in my attic...

    i think, between you and i, we can dispel the mystery of whether or not our blocks are actually rebuildable...i'm of the camp that if the porsche gaiz will alusil blocks can rebuild their motors, we can too...

    edit to add:

    let me know which motor stand you are going to use for your rebuild...i'll likely order the same one since our motors are pretty beastly...

    Yeah, can't wait till its disassembled and the machinist lets me know how good my cylinders are. Crossing my fingers that some light honing will be all that's needed. My engine stand is like 30 years old and loaned to me by a neighbor. It's funny you bring it up as I'm taking the mounting plate with me to the machine shop and going to ask them to mount it.

    Good luck with the rebuild, I have 109 right now on mine but its been well documented and cared for. Sometimes you gotta make the little things into big deals and thats when you figure out how to fix it. Glad youre biting the bullet and going full ham. Pace yourself :)

    wow that list is fuking money! i was dreading putting one together for my rebuild but you just did all the work for me...if you go to monterrey next year first two rounds of beer on me (one must be a whiteclaw)...

    LOL, I purposely didn't add the prices with a full calculation. I'll do that soon as I have my engine back from the shop. All I am waiting on now are the rings, which should be here late next week. I'll take the free beer as I'll be pushing a shopping cart by the time this project is complete.

    Also, will send the revised list after I get the engine back and they add all the stuff I missed plus the bearings.

    Dropped off the long block at the machine shop today for rebuild and the tranny at my friends shop for refresh. They are going to preserve the two cooling pipes behind the timing covers so I can take a look at them and shoot some pictures. These seem to be failing for a lot of people. The plan is to have webcasts as I put the engine back together and I'll post the links here in advance. I expect a lot of involvement from the RS4 WhatsApp group.

    Nash, I spoke to them today. They have not disassembled the engine yet. They were waiting for the special honing paste to arrive. I'm waiting for them to call with bearing color so I can get those ordered. in the meantime the gearbox is all cleaned, new seals, slave, gear oil, fork, bearing, sleeve etc. I also installed the JHM shifter trio and plan to marry that to the gearbox next weekend. I am hoping that I can calibrate that on the bench where I can see the gear selector as opposed to in the car where people cry bloody murder trying to get it right. Tonight I've been fiddleing with the 034 motorsport tranny mount and printing out sections of the repair manual.

    Also I gave the machine shop my camera and they are going to take lots of pics. I am especially interested in the cylinders. They are also saving the coolant pipes and I want to get really good pics of those and the old O-rings.

    Heard back from machine shop. All my bores are good. They are going to call me when they plan to do cylinder restoration and I plan to record a video. There seems to be some interest in this process.

    Final engine bearing arrives at Audi tomorrow and then bring all the final (hopefully) parts to the machine shop. Hopefully engine will be done by middle of April. Here is an updated parts and cost spreadsheet.... https://filr.microfocus.com/ssf/s/re...ld%20V1.5.xlsx

    If your planning to rebuild this engine. Be prepared to spend 10k in parts, 5k in machine shop costs, and then a few thousand more on miscellaneous costs. In my case I need new flex pipe on downpipes, the three radiators cleaned and tested, manuals, custom tools, etc etc. I'd plan on 20K for a complete rebuild. Is it worth it??? I could have probably spent 5K for a user motor or just fixed the leaky O-rings in the coolant pipes (still need to pull engine). It will only be worth it to me if the car is back on the road again with good reliability.

    Engine is back from the machine shop. I've been spending the last few week's putting it back together. It's ready to go in next weekend. Here are all the pics from the machine shop.
